The short answer

How each badge is made
Both constructions start from a tool cut to the artwork. Material is formed in that tool under heat and pressure, then trimmed, coloured where needed and finished with a backing suited to the attachment method. Because the shape comes from a tool rather than from stitching or printing, the result is a genuine three-dimensional component with controllable levels.
The difference is the material itself. Rubber badges are commonly produced in a PVC-based compound that cures firm and holds its shape rigidly. Silicone badges use a silicone compound that stays elastic after curing. That single property drives almost every practical difference between the two, from how the badge feels to where it can safely be placed.
Hand-feel and flexibility
A rubber badge feels solid. Press it and it barely gives. That firmness is exactly what some brands want, because it reads as a manufactured component rather than a decoration, and it holds a crisp perimeter even at larger sizes. The trade-off is that a firm badge on a soft garment can feel like a foreign object, and on a lightweight fabric it can pull the panel out of shape.
A silicone badge feels rubberised and slightly soft. It bends with the garment, elongates when the fabric stretches and returns without cracking or delaminating at the edge. On a fitted top or a legging that is not a nicety, it is the difference between a badge that survives and one that lifts at the corners after a few wears. Silicone also brings a functional side effect worth knowing about: it grips, which is why the same chemistry appears on waistbands and hems.
Detail, levels and finish
Both materials hold moulded detail well, and both support multi-level construction, recessed areas and mixed surface finishes within one badge. Matte and gloss can be combined in the same component so a logo reads against its own background without needing a colour change.
Where the artwork calls for a specific character of relief, it helps to describe it in product terms. Fusion Fit gives a smooth raised profile with softened transitions, which suits logos meant to look moulded and continuous. Apex gives sharper sculptural forms with more defined walls, which suits marks meant to look engineered. Both are worth sampling side by side, because the same outline can look quite different in the two treatments.

Limitations to plan around
Neither construction is a free choice at every size. Large moulded badges add weight and stiffness, and on a lightweight or drapey fabric that shows as a sagging panel. Reduce the area, break the shape up or move to a lower profile rather than accepting a badge that distorts the garment.
Attachment is the other constraint. Heat-seal backings need a compatible fabric, and coated or water-repellent surfaces can reject a bond that works perfectly elsewhere. Where the badge must not come off, a stitched or seam-caught fixing is the safer route. Any child-safety or material-restriction testing should be specified per programme, agreed with the brand's compliance team and confirmed against the destination markets rather than assumed.
