The short answer
Choose embroidered for craft and texture, woven for fine graphic detail at small sizes, silicone or rubber for a moulded three-dimensional mark that survives hard wear, TPU for a thin welded finish on technical fabric, and laser-marked cork or a leather-look base when the brand wants a natural surface. The construction is the decision. Everything else follows from it.
The second decision, and the one most often left too late, is attachment. Sew-on, heat-seal, or a combination of both changes the patch specification, the factory instruction and the cost. Decide it at the same time as the construction, not after the sample is approved.
What a patch is made of
An embroidered patch is stitched onto a backing fabric with the design built in thread. It gives a raised, tactile surface with a visible stitch direction that reads as handmade even when it is machine produced. Thread coverage limits how small the detail can go, and dense designs become stiff.
A woven patch is made on a loom rather than stitched, so the graphic is formed from fine yarns. It holds far more detail than embroidery at the same size and stays flatter and softer, which suits small logos with type in them. Moulded patches in silicone or rubber are formed in a tool, so the surface can be raised, recessed or layered with a defined edge. TPU patches are welded rather than sewn. Cork and other natural surfaces can be laser marked, which removes the added ink entirely and leaves a burnt-in graphic.
Edges, borders and shape
The edge is what makes a patch look finished or unfinished. A merrowed edge wraps the perimeter in overlock thread and gives the classic badge look, but it only works on simple convex shapes. A laser-cut or ultrasonically cut edge follows complex outlines cleanly and stays thin, which suits modern minimal shapes and any design with an internal cut-out.
Shape choice should account for the placement. A tall narrow patch on a curved sleeve will lift at the corners. A large flat patch on a stretch panel will fight the fabric every time the garment moves. Keep the patch proportionate to the panel it sits on, and round the corners on anything that will be handled or laundered hard.
Attachment methods
- Sew-on around the perimeter: the most secure route and the standard for workwear, denim and heavy use
- Heat-seal backing pressed onto the garment: fast and clean, best on stable woven and knit fabrics
- Heat-seal plus a tack stitch: used where the patch must not lift but a visible stitch line is unwanted
- Welded attachment for TPU on compatible technical fabrics
- Caught in a seam or under a flap: hides the fixing entirely and suits small brand tabs
- Hook-and-loop backing where the patch needs to be removable, common on uniform and equestrian programmes
Garment and placement considerations
Fabric decides more than designers expect. Coated shells, water-repellent finishes and heat-sensitive synthetics all narrow the options, and a heat-seal backing that works beautifully on cotton canvas may not bond to a treated surface. Check the fabric specification before committing to an attachment route, and test on the actual garment fabric rather than a substitute.
Placement affects durability as much as it affects looks. Chest, upper sleeve and back yoke are stable positions. Cuffs, hems, pocket edges and knee panels take repeated flexing and abrasion, so they favour moulded or welded constructions with a strong bond over stitched fabric patches. On kidswear, a low profile and a securely fixed edge are generally preferred, and any testing requirement should be specified per programme with the brand's compliance team.
Artwork and production notes
Send vector artwork with outlined fonts, and state the finished patch dimensions. For embroidery, simplify: remove gradients, thicken thin strokes and reduce the colour count, because every colour is a thread change. For woven, keep the palette controlled but let the detail stay, since weaving handles fine line work better than stitching does.
For moulded and welded constructions, think in levels rather than colours. Ask which elements should sit proud, which should be recessed and what the surface finish should be, since a matte and a gloss version of the same logo read very differently. Approve a physical sample of the exact construction and colourway before bulk, and where the patch will be laundered, wash test it applied to the actual garment.
