Start with the garment, not the artwork
The most common branding mistake is choosing a technique before understanding the product it has to live on. A finish that looks perfect on a cotton tee can crack on a four-way-stretch legging, and a label that feels premium on outerwear can irritate skin on a baselayer.
Four questions decide most of the route before artwork is even discussed: What is the fabric and how much does it stretch? Where does the branding sit and how big is it? How should it feel in the hand? And how will the garment actually be washed and worn?
Artwork still matters, but it is the most flexible variable in the set. A competent production partner can redraw a mark so it holds in a chosen technique. Nobody can redraw the fabric after the garment has been developed, which is why the fabric question comes first every time.
Fabric and stretch
Natural fibres and stable knits accept the widest range of inks. Synthetics such as polyester, nylon and spandex blends are less forgiving, because dye migration, heat sensitivity and stretch recovery all narrow the field at once. This is where silicone systems earn their place: they stay flexible, recover with the fabric and bond reliably to synthetic surfaces.
Dye migration deserves a specific mention. On dark polyester, disperse dye can move into a cured print over days or weeks and shift a white mark towards pink or grey. Blocking under-bases and lower-cure systems exist for this, and the risk should be raised at quotation so the fabric can be assessed rather than discovered after bulk.
Coated and water-repellent fabrics are the hardest case of all. Most inks simply do not anchor to them, so decoration on shells and technical outerwear needs specifically engineered systems rather than a standard print. Surface texture is the last fabric filter: a dense flat jersey or twill supports a clean edge, while brushed fleece, heavy loopback and slub cotton absorb the base of any print and soften the outline whatever chemistry is used.
Placement, size and feel
A large front graphic, a small chest logo, an inside-collar size mark and a waistband each behave differently. Big placements favour softer builds such as water-based, PU or discharge systems, so the garment still drapes and breathes. Small logos can take more build: high density, silicone or a dimensional emblem gives a compact mark real presence.
Hand-feel is a brand decision, not an afterthought. A rubberised silicone touch signals performance. A raised high-density edge signals engineering. A soft print that disappears into the fabric signals comfort. Decide what the customer should feel first, then choose the chemistry.
Placement mechanics then rule out options that would otherwise be fine. Anything crossing a seam, a zip guard, a pocket bag or a heavily curved panel will crease or bridge, and a rigid build in those positions is a failure waiting to happen. Areas under sustained compression, such as backpack strap paths and seat panels, flatten soft raised prints over time. Check the pattern piece and the way the garment is worn before committing the position.
Wash life and volume
Every route should be judged against the garment's real laundering cycle rather than a single sample wash. Prints and transfers built for the wrong duty cycle crack, lift or fade, and the brand wears off with them. A workwear garment washed industrially, a baselayer washed after every session and a jacket washed twice a season are three different briefs.
Agree how that will be checked before bulk. The test protocol, the number of cycles and the acceptance criteria are confirmed per project, usually against the brand's own or the retailer's requirement, and they should be written down rather than assumed.
Volume shapes economics. Direct screen printing rewards scale because the set-up cost is spread across the run. Transfers keep set-up light and placement precise on finished garments. Labels and emblems are produced as components and applied where needed. Most programmes end up combining routes across one garment, which is normal and usually cheaper than forcing one technique to do everything.
Where each route runs out of road
Direct screen printing struggles where a screen cannot sit flat. Sleeves, seam-crossing positions, caps, bags and finished-garment placements all fight the process, and every additional colour adds a screen, a set-up and a registration risk.
Heat transfers depend on the fabric surviving the press. Delicate synthetics, pile fabrics, heavily textured wovens and anything with a surface finish that reacts to heat all limit what can be pressed, and a transfer edge on a stretch panel will lift if the construction is not engineered for movement.
Rigid raised builds fail on stretch. Emblems and badges add stiffness and weight the garment has to carry. Labels add an edge that next-to-skin product notices. None of these is a defect. They are predictable characteristics, and the point of choosing deliberately is to place each route where its weakness does not matter.
Artwork and production considerations
Supply vector artwork with fonts converted to outlines and strokes expanded, so nothing shifts when the file is opened elsewhere. State the finished size on the garment rather than the artboard size, and give a colour reference that is physical rather than sampled from a screen. Raster files are workable for some routes but should be supplied at production scale.
Ask what minimum line weight the chosen system will hold, and design to it rather than around it. Every technique has a floor below which counters fill, thin rules break up and registration between colours becomes unreliable. Colour separation is a production decision too: the number of colours, the under-base and the trapping all change the cost and the look, and they are easier to resolve at development than at strike-off.
Always ask for a strike-off on the actual production fabric, not on a standard test cloth. Colour, edge quality and hand-feel all read differently by substrate, and approving on the wrong base is the most common reason bulk looks unlike the sample.
A simple decision path
- Stretch synthetic or performance fabric -> silicone print or silicone transfer
- Bold logo that should read as engineered -> high density print or transfer
- Large soft graphic on cotton -> water-based, PU or discharge print
- Visibility requirement -> reflective or rainbow reflective
- Compact premium mark -> dimensional emblem, embossing or badge
- Inside identification without irritation -> heat-transfer size label
- Brand signature inside the garment -> woven or printed label
- Coated or water-repellent shell -> engineered silicone or a welded component
Common mistakes
- Choosing the technique from a mood board before the fabric is confirmed
- Approving a finish on a cotton swatch and producing on polyester
- Specifying a rigid build across a panel that stretches in wear
- Placing decoration over a seam, zip or pocket bag without checking the pattern
- Sending screenshots or flattened files and expecting production-ready output
- Leaving the wash requirement undefined, then judging failure after bulk
- Splitting print, labels and trims across suppliers and losing colour consistency
Questions to ask a supplier
- Which route do you recommend for this fabric and placement, and why?
- Has this fabric been assessed for dye migration and surface finish contamination?
- What minimum line weight will hold in the system you are quoting?
- Can I see a strike-off on the production fabric before bulk?
- How will wash and stretch performance be checked, and against whose criteria?
- What changes if I move this placement onto a finished garment instead of a panel?
- Can the print, the labels and the trims be colour-matched as one set?
